From a Render to a Factory-Ready Beer Island Display

This client is a top-10 North American alcohol company with its own production facilities. Formost has worked with this client for three years, developing multiple custom store display shelves and metal product display stands. The client originally sourced from a local display rack factory, but switched to Formost after recognizing our advantages in engineering capability, lead time, and cost.

For this project, the client was preparing for a trade show and needed a batch of non-KD floor display island racks. They provided a rendered reference image, an original 122 x 122 cm footprint, bottle size specifications, wheel requirements, and a ready-to-display delivery requirement. Beyond these inputs, all structural, engineering, and packaging decisions were left to Formost.

02 · Engineering Challenges

Product Development Under Unclear Physical Constraints

The client provided visual intent, but Formost had to solve five technical problems before this display shelf could be manufactured.

Container LoadingThe 122 x 122 cm footprint was too wide to load two units side by side in a standard container, reducing utilization below 50%.
Non-KD + CastersA large fully assembled display normally needs a pallet-style base, but a fixed pallet conflicts with caster mobility and retail appearance.
Caster LoadThe display runs on eight casters — four inner swivel casters carrying the primary load and four directional brake casters at the corners for steering and locking. Fully loaded (roughly 340 kg of product — 240 kg across the upper shelf positions plus 100 kg on the base board — plus the frame’s own weight) it reaches about 500 kg total. On a flat floor this spreads across the wheels, but we never size to the ideal case: a rigid frame on an uneven floor rests on only three contact points, so a single caster can momentarily carry up to 500 ÷ 3 ≈ 167 kg. Each caster is therefore rated well above 167 kg, giving large margin on flat ground and safety on uneven ground.
Curved HeaderThe top signage frame had to remain precisely round so the PVC brand panel would fit without gaps, warping, or misalignment.
Base Flatness Under LoadThe one-piece base had to remain flat after bearing product and structural weight. Standard metal sheet could flex or warp under point loads, so a more stable base material was required.

Footprint, Tray Base, and Caster System

Resize the Footprint

To maintain a square footprint while improving container loading, the final size was set at 1100 x 1100 x 1952 mm. This preserved the approved four-sided retail display format while making export packing more practical.

Plastic pallets are fixed by mold size. MDF timber tray bases can be cut to custom dimensions, which is more suitable for large custom display racks where a few centimeters directly affect freight efficiency.

Solve the Caster-vs-Pallet Conflict

Inspired by how plastic pallets use recessed positions, we designed a custom MDF tray base with pre-cut caster hole positions. During sea freight, the casters sit into the holes and the display is locked to the tray. At the venue, the casters lift out and the display rolls freely.

Specify the Caster and Stopper Layout

The final system used four inner swivel casters to carry the primary load, four directional brake casters at the corners for controlled movement, and eight rubber wheel stoppers per unit to keep the display stationary in exhibition or retail environments.

Control the Curved Top Header

The curved header frame carries the PVC brand panel. The arc had to remain circular after bending and welding so the most visible part of the metal POP display rack would present cleanly from all sides.

Steel Structure, PVC Branding, and Export Packing

The four-sided shelf frame used Q195 steel tube and Q235 steel plate. High-density PVC was used for the brand panels, while 18 mm MDF compliant with CARB Phase 2 / TSCA Title VI formaldehyde-emission requirements (supplier certificate on file) was selected for the custom tray base. The MDF base improved bottom flatness, allowed precise custom sizing, and supported the caster-hole packing concept.

All steel components were finished with black powder coating, creating a clean appearance suitable for liquor store shelving environments and beverage retail programs. The tray base became part of the packing unit: the display was placed on the tray, protected with cardboard and stretch film, and loaded directly into the container without a separate wooden crate.

Why This Matters for Buyers

Why This Matters for Buyers

For beverage brands running trade shows and in-store campaigns, an island display only delivers value if it ships efficiently, arrives undamaged, and rolls into position ready to merchandise. In this project, Formost re-sized the footprint for container efficiency, engineered a caster-in-tray base so the unit ships locked yet rolls freely on site, and packed it without a separate wooden crate. For overseas buyers, that means lower freight cost per unit, less transit damage risk, and a display that is ready to use out of the box.

05 · Final Result

Reordered After Exhibition Use

The client was satisfied with the display’s performance at the exhibition. The product served its intended purpose as a branded beer merchandise display for trade show and promotional exhibition use. The project delivered valuable engineering experience in large-format non-KD island display structures with custom mobility, base flatness control, and export packing solutions.

The client reordered once, and there have been zero quality complaints so far.

Frequently Asked Questions

Can Formost manufacture a customized island display rack for beer or beverage retail?

Yes. Formost can develop a customized island display rack from reference photos, product dimensions, brand panel requirements, and target loading. This beer island display was developed from a single render and a basic footprint specification.

Why was the display footprint changed from 122 cm to 110 cm?

The original 122 x 122 cm footprint could not load two units side by side in a standard container, so container utilization would fall below 50%. We revised the footprint to 1100 x 1100 mm to improve loading efficiency while keeping the four-sided visual format.

How did Formost solve the caster and container-shipping conflict?

We designed a custom MDF tray base with pre-cut caster hole positions. During sea freight, the casters sit into the tray openings so the display is locked to the base. At the venue, the display can be lifted from the tray and rolled freely. Rubber wheel stoppers are then used to keep it stationary during exhibition or in-store display.

What materials were used?

The project used Q195 steel tube and Q235 steel plate for the frame, high-density PVC for the brand panels, heavy-duty flat-plate casters, and 18 mm MDF compliant with CARB Phase 2 / TSCA Title VI for the custom tray base. The steel parts were finished with black powder coating.

Can the display include custom brand panels and top signage?

Yes. The curved top header and side PVC panels can be customized according to the buyer's brand artwork, product campaign, and retail display program requirements.

Is this display suitable for liquor store shelving or exhibition use?

Yes. The structure is suitable for beer, beverage, and liquor store shelving environments where branded island display presence, four-sided product visibility, and in-venue mobility are required.

Can Formost help if I only have a reference photo or render?

Yes. This project started with one render image and a footprint size. Formost reviewed the reference, identified structural and logistics constraints, and converted the concept into a factory-ready floor display for export.

What is the minimum order quantity for a custom island display rack?

For many standard or semi-custom products, MOQ usually starts from around 200 units per SKU. Trial orders from around 100 units may be discussed for selected products or early-stage projects. For new ODM projects, MOQ depends on structure, material, tooling, finish, and packaging requirements.
