Formost reviewed a failed heavy-duty plant display rack that had been sourced from another supplier. The customer did not only need a replacement rack. They wanted to understand why the main vertical post snapped off at the base, and they needed a safer structure that could be repeated in mass production.

The customer is a North American horticulture grower and channel distributor selling potted plants and hanging baskets through retail networks. Because this display stands in customer-facing aisles, a structural failure is not a small quality issue; it is a brand-safety issue.

The original rack had two problems. First, the main post failed at the base. Second, the display only supported hanging baskets and did not use tiered shelf space for potted plants. The customer needed one rack that could do both jobs while staying stable on the retail floor.

Cold weld diagnosis

The previous supplier set the post tube onto the base and welded two faces of the joint. That location takes constant micro-movement, so sway can work the joint over time. But under this rack's modest load, the joint should not have failed outright unless the weld itself was never sound.

The fracture surface showed the real problem: a cold weld, also called lack of fusion. In a proper weld, the contact zone of the two metal parts becomes one metallurgical bond. When the heat, parameters, or pass quality are wrong, the joint may look welded but never truly fuse.

Base mobility problem

The original rack also used under-rated casters for a loaded retail display. For heavy floor displays, caster choice affects more than movement. A threaded-stem caster can concentrate side load at one small connection point, while leveling feet or plate casters can be more stable depending on how the rack is used. Formost removed the direct post-to-base weld from the failure point. The post now drops into a slot sleeve and is locked with a steel pin. The slot sleeve is welded to the base with 8 reinforcement welds positioned on the same load plane as the base tubing, so those welds mainly carry load in shear rather than peel or bending.

The point is not simply adding more welds. The failure mode is changed. The post is mechanically captured and pinned instead of hanging on one direct weld. The remaining welds support the sleeve and work in a stronger direction, while the pin leaves assembly tolerance that helps reduce stress concentration.

Formost also replaced the weak caster setup with leveling feet and added perforated mesh tiers. The mesh lets water drain from potted plants instead of pooling on a solid shelf. Because the root cause was a cold weld, the QC plan had to focus on weld fusion at critical load-bearing joints. Critical joints, including the sleeve welds, are checked on every unit. Non-critical joints can follow AQL sampling.

  • Visual inspection: weld beads are checked for full, even fill without skipped, starved, or visibly weak sections.
  • Acoustic tap check: each critical structure is tapped with a steel bar. A properly fused structure rings as one solid body, while a cold weld or crack may create a dull or split sound.
  • Safety margin: the 8 reinforcement welds are deliberate margin, not the bare minimum.

The redesigned heavy-duty plant display rack has been reordered for four consecutive years, with zero customer complaints reported for this failure mode. The post-snap problem has not returned, and the rack now supports both hanging baskets and potted plants in the same floor footprint.

Compared with the previous design, the Formost redesign changed the failure mode instead of only adding material. The direct post weld was replaced by a mechanical slot-and-pin joint, the base sleeve welds were arranged to work in a stronger load direction, and leveling feet replaced the weak caster setup.
