Formost is a custom display rack manufacturer in China, serving overseas B2B retail brands since 1997. For this project, Formost developed a custom wood display rack solution for a major North American potted-plant grower and garden retail channel.

The client wanted the warm, natural look of a wooden plant rack, but traditional wooden racks were prone to mold, warping, and surface damage in high-moisture plant retail environments. Formost replaced the wooden structure with a wood grain metal display shelf: a steel-tube frame that is fully machined first and then zinc-plated, with water transfer printing, sealed hollow-tube openings, and satin black shelves for daily retail use.

The finished display has been reordered many times, with no quality complaints reported by the client to date.

The client needed a premium plant display shelf that could keep the natural visual effect of wood while solving the durability problems of wooden racks used around watered potted plants.

  • A cleaner brand presentation with a borderless magnet board instead of swappable paper inserts.
  • A wood-look metal frame that looked warm enough for plant retail but stayed stronger than wood.

Requirement Clarification and Feasibility Review

The client had an in-house design team, so Formost’s task was to turn the design intent into a manufacturable, stable, and durable plant display rack.

The frame required a wood grain effect on curved steel tubes. Heat transfer printing is more suitable for flat or simple surfaces, while water transfer printing, also called hydro dipping or hydrographic printing, can wrap around curved and irregular shapes. For this reason, Formost recommended water transfer printing for the visible main frame.

The magnet board also needed to look clean rather than industrial. Formost integrated the board into the rack design and protected the silk-screen logo and reminders with laminated film.

Engineering Challenges

  1. Hydro dipping and welding had to be separated correctly. The product is KD at the rack-assembly level, but individual tubes still have cut openings that must be sealed. Welding a full rack would distort the water-transfer pattern, so the rack uses connectors for assembly, while the tube openings are welded shut as part of the tube-processing stage.
  2. Pre-galvanized tube was not enough. On pre-galvanized tube the zinc is applied at the tube mill, so the surface is comparatively rough and, once the tube is cut or drilled, the newly exposed edges and openings lose their protection and create corrosion risk. Formost therefore machines the tube first — cutting, drilling, sealing the openings and grinding back weld spatter — and only then zinc-plates the finished parts, so the plating also covers the cut edges and leaves a smooth surface for the wood-grain finish.
  3. The hydro-dip finish is decorative, not a high-wear shelf surface. It should not be used where plant trays are placed, moved, or dragged.
  4. Hollow tube interiors needed protection. In wet plant retail environments, moisture can enter open tube ends or cut holes if they are not sealed.
  5. The magnet-board graphics are high-touch details. The printed logo and usage reminders needed surface protection.

Formost proposed a hybrid finish and structure. The main visible frame uses wood grain water transfer printing, while the working shelves and magnet board use a satin black finish for better abrasion resistance and visual contrast.

The product is built as a KD structure at the final rack level. The main frames connect with separate hardware instead of being welded into one full assembly. This protects the wood-grain appearance and also helps reduce freight and warehouse volume. For rust protection, the order of operations matters. Pre-galvanized tube is not used, because its mill-applied zinc is comparatively rough and leaves bare metal wherever the tube is later cut or drilled. Instead the tubes are cut and processed first, the open ends of each cut tube are welded shut with metal plates, and weld spatter and uneven weld areas are ground back. Only then are the finished tube parts zinc-plated, so the plating also covers the cut edges and leaves the smooth, even surface the water transfer printed wood-grain finish requires.
